The invention relates to an interior trim panel for a motor vehicle and to a method for producing such a panel.
It is known to produce an interior trim panel for a motor vehicle, said panel comprising:
• a core based on rigid or semi-rigid polyurethane foam molded by injection-reaction, • a smoothing layer covering one face of said core, said layer comprising a porous internal sub-layer based on cellulose fibers, said layer being overmolded by said core on the side of said sub-layer, said foam partially penetrating the thickness of said layer so as to anchor said layer on said core, • a coating layer bonded to the external face of said smoothing layer.
The establishment of a smoothing layer makes it possible to have a surface free from surface defects, for example in the form of craters resulting from the bubbles formed during the formation of the foam of the core.
Thus, the coating layer once bonded to such a smoothing layer is free from appearance defects.
In a known embodiment, in particular from document FR-2 921 009, the smoothing layer is only formed from the internal sublayer, the foam therefore penetrating only a fraction of the thickness of said sublayer.
It is noted here that the fact that the foam only penetrates a fraction of the thickness of the smoothing layer is dictated by the fact that, if the foam extended throughout the thickness of said layer, the release of the l 'core / smoothing layer could not be achieved without adding a release agent which would make it difficult to bond the coating layer which, as will be seen later, is in particular carried out in a post-molding step.
With such an arrangement, a low resistance to the peel strength of the covering layer is obtained with respect to the core, which is detrimental to the robustness of the panel under conditions of use.
In fact, any peeling force applied to the coating layer is passed on to the smoothing layer which is subject to delamination, in its fraction not impregnated by the foam, this due to the fragile nature of the fibers which constitute it.
The object of the invention is to overcome this drawback.
To this end, and according to a first aspect, the invention provides an interior trim panel for a motor vehicle, said panel comprising:
• a core based on rigid or semi-rigid polyurethane foam molded by injection-reaction, • a smoothing layer covering one face of said core, said layer comprising a porous internal sub-layer based on cellulose fibers, said layer being overmolded by said core on the side of said sub-layer, said foam partially penetrating the thickness of said layer so as to anchor said layer on said core, • a coating layer bonded to the external face of said smoothing layer, said panel further having the following characteristics:
• said smoothing layer further comprises a porous external sublayer based on thermoplastic fibers bonded together by a binder, said coating layer being bonded to said external sublayer, • said internal sublayer is completely impregnated with foam , • said foam further extends in a fraction of the thickness of said outer sub-layer.
When we speak of rigid or semi-rigid polyurethane foam, we exclude elastically compressible foam, for example of the nature of those used in the padding blocks of seat pads.
With the proposed arrangement, the internal sub-layer is completely impregnated with foam and, therefore, has a high resistance to delamination despite the brittleness of the cellulose fibers.
As for the fraction of the external sub-layer which is not impregnated with foam, it is based on thermoplastic fibers linked together by a binder, such a composition having by nature a high resistance to delamination.
This gives great resistance to the peel strength of the coating layer relative to the core, which solves the problem explained above.
According to a second aspect, the invention proposes a method for producing such a panel.
Other features and advantages of the invention will appear in the following description, made with reference to the attached figure which is a partial schematic sectional view of a panel according to the invention.
Referring to the figure, a panel 1 for interior trim of a motor vehicle - for example a cover panel for a luggage compartment of said vehicle - is described, said panel comprising:
• a core 2 based on rigid or semi-rigid polyurethane foam molded by injection-reaction (RIM), • a smoothing layer 3 covering one face of said core, said layer comprising a porous inner sublayer 4 based on cellulose fibers - in particular in the form of paper or cardboard -, said layer being overmolded by said core on the side of said underlayer, said foam partially penetrating the thickness of said layer so as to anchor said layer on said core , • a covering layer 5 - in particular based on carpet or nonwoven - glued on the external face of said smoothing layer, said panel further having the following characteristics:
• said smoothing layer further comprises a porous external undercoat 6 based on thermoplastic fibers bonded together by a binder, said coating layer being bonded to said external undercoat, • said internal undercoat is completely impregnated with foam, • said foam further extends in a fraction 7 of the thickness of said outer sub-layer.
According to one embodiment, the smoothing layer 3 has a thickness of between 1 and 2.5 mm.
According to one embodiment, the fibers of the external sub-layer 6 are based on polyester.
According to one embodiment, the external sub-layer 6 is a nonwoven of which the binder is based on two-component bonding fibers, said bonding fibers comprising a core based on infusible material, or fuse at high temperature, and a sheath. based on fusible material at lower temperature, the connection between the thermoplastic fibers being produced by melting said sheath.
According to one embodiment, the core 2 is provided with mineral fibers - in particular glass - of reinforcement embedded in the foam.
Finally, a method of producing such a panel 1 is described, said method comprising the following steps:
• provide a sheet of a complex comprising a porous internal sublayer 4 based on cellulose fibers and a porous external sublayer 6 based on thermoplastic fibers bonded together by a binder, • placing said sheet in a mold, not shown, defining a molding cavity, said external sub-layer being disposed against the wall of said cavity, • injecting onto said sheet a precursor mixture of rigid or semi-rigid polyurethane foam, • after expansion of the foam in said cavity , unmold the assembly obtained, in which the foam impregnates a fraction of the thickness of said sheet, • glue on said external sub-layer a coating layer 5.
According to one embodiment, the sheet has a thickness of between 1 and 3 mm, being in particular between 1.3 and 1.5 mm.
According to one embodiment, the sheet has a surface mass of between 200 and 400 g / m 2 , and in particular between 250 and 350 g / m 2 .
According to one embodiment, the sheet has a resistance to the passage of air of between 5000 and 7500 Nsnr 3 , and in particular between 6000 and 6500 Nsnr 3 .
According to one embodiment, the sheet simultaneously has a thickness, areal mass and resistance to the passage of air included in the ranges defined above.

Claims (6)

1. Panel (1) for the interior trim of a motor vehicle, said panel comprising:
• a core (2) based on rigid or semi-rigid polyurethane foam molded by injection-reaction, • a smoothing layer (3) covering one face of said core, said layer comprising a porous inner sublayer (4) based on cellulose fibers, said layer being overmolded by said core on the side of said undercoat, said foam partially penetrating the thickness of said layer so as to anchor said layer on said core, • a coating layer (5 ) bonded to the external face of said smoothing layer, said panel being characterized in that:
• said smoothing layer further comprises a porous external sub-layer (6) based on thermoplastic fibers bonded together by a binder, said coating layer being bonded to said external sub-layer, • said internal sub-layer is completely impregnated with foam, • said foam further extends in a fraction (7) of the thickness of said external sub-layer.

2. Panel according to claim 1, characterized in that the smoothing layer (3) has a thickness between 1 and 2.5 mm.

3. Panel according to one of claims 1 or 2, characterized in that the fibers of the outer sub-layer (6) are based on polyester.

Panel according to any one of claims 1 to 3, characterized in that the external sub-layer (6) is a nonwoven of which the binder is based on two-component binding fibers, said binding fibers comprising a core based on infusible material, or fusible at high temperature, and a sheath based on fusible material at low temperature, the connection between the thermoplastic fibers being produced by melting said sheath.

5. Panel according to any one of claims 1 to 4, characterized in that the core (2) is provided with mineral reinforcing fibers embedded in the foam.

6. A method of producing a panel according to any one of claims 1 to 5, said method comprising the following steps:
• provide a sheet of a complex comprising a porous internal sub-layer (4) based on cellulose fibers and a porous external sub-layer (6) based on thermoplastic fibers bonded together by a binder, • placing said sheet in a mold defining a molding cavity, said external sub-layer being disposed against the wall of said cavity, • injecting on said sheet a precursor mixture of rigid or semi-rigid polyurethane foam, • after expansion of the foam in said cavity , unmold the assembly obtained, in which the foam impregnates a fraction of the thickness of said sheet, • glue on said external sub-layer a coating layer (5).
